If the brushes are too tight in the holders, their proper motion will be restricted so that they cannot maintain contact with the commutator and sparking may result. If they are too small, they may wobble in the holders and thus tend to break contact with the commutator and bring about the same result.
The most common cause of excessive sparking is an old motor that is beginning to fail. The armature is blackened, pitted, and scared with build up. The brushes may still have life (are longer than 3/16 inch) but the armature, sometimes spurred on by a not-so-tight bearing, is being damaged.
Some sparking at the brushes is normal. Excessive sparking may be due to worn brushes, resulting in reduced spring pressure, or due to roughness of the commutator segments (test with a finger ….. with the power OFF!), or perhaps carbon dust between the commutator segments.
The rapid transition from a non-conducting to a conductive state produces a brief emission of light and a sharp crack or snapping sound. A spark is created when the applied electric field exceeds the dielectric breakdown strength of the intervening medium. For air, the breakdown strength is about 30 kV/cm at sea level.
A small amount of sparking is normal. Small sparks may occur until the carbon brushes bed in properly. Little minute sparks are often present but as long as they are very small should not indicate a problem.
Brushless DC motors, on the other hand, do not have brushes and commutator rubbing against one another in electrical and mechanical contact and therefore do not produce electrical noise due to sparking nor mechanical noise due to the inevitable friction.

Brushless motors will fail once the bearing has worn out, but in addition, residual unbalancing and bearing load have an impact on bearing life. Data for each motor will specify its limits and operating ranges. This data is not always taken into account. A key parameter is the thermal time constant of the winding.
If your motor brushes are sparking, it may be a sign excessive brush wear, a damaged or dirty commutator, or an incorrectly installed or incompatible brush. Some sparking is normal within a tool, but if it starts to get worse, it`s likely a sign that the carbon brush is wearing.

Brushes being installed incorrectly or the wrong sized brush being fitted. Brushes experiencing damage due to electrical underloading or overloading. Winding faults.

Stop the Flow of Electricity

The best way to prevent further sparking when an appliance sparks is to interrupt the flow of electricity at the circuit breaker. If there is another person nearby, have them either monitor the appliance or run to turn off the circuit breaker.

It is important to note the difference between an electric arc and an electric spark; the former is a continuous discharge of electricity while the latter has a momentary discharge.
Many universal motor malfunctions are caused by wearing down of the carbon brushes, the soft blocks of carbon that complete the electrical contact to the motor`s commutator. When these brushes become worn, the motor will spark, and electrical contact may be incomplete.
Compensating winding in AC series motor is used to reduce sparking of brushes.
Difference Between Brushless and Brushed Motor

Without the consumable parts, like carbon brushes and commutators, brushless motors have a 50% longer life span and are free from sparks and friction, and energy loss.

Low Resistance. The most common cause of motor failure, and arguably the most difficult to overcome, is low resistance. Low resistance is caused by the degradation of the insulation of the windings due to conditions such as overheating, corrosion, or physical damage.
For slightly greasy commutators, it is advisable to thoroughly clean with a clean dry cloth. If a greasy film remains, one can use a clean cloth moistened with a dry chlorine-free solvent leaving no residues after evaporation. However make sure to remove all the carbon brushes first as they are very absorbent.
Fixing Frayed Brushes

The boiling water can help the bristles of the brush to lay flat and stop fraying. If the boiling water doesn`t work, you can trim and cut the ends of the brushes with scissors to give them a nice shape again.

Brushed DC motors work by having the coil rotate inside the surrounding magnets. The rotation of the coil causes the contact between commutator and brush to alternate, therefore switching the current flow through the coil. As a result, the brushed DC motor can operate.

Pressing the filter change button for one second at a time allows you to toggle between the HEPA filter and Carbon filter icons in order to choose which you need to reset. Press and hold the “replace filter” switch for 3-5 seconds until you hear a beep.

You are supposed to replace the charcoal every six months and the main paper filter each month. However the cost of them you will want to blow the paper one off each time and make it last as long as possible.

ANSWER : There are a couple rectangular holes on the bottom of the power nozzle, beside the wheels. These have tabs in them that need released with a standard screwdriver.

My model F5906-900 — problem is the brushes have stoped working… I pulled the brush assembly out by holding the two tabs, and all seems clean and the brush assembly rotates easly… onced the brush assembly is removed. What I did notice is the female driver slot (found in the main assembly unit) that drives the brushes seems stuck..Is that normal when the machine is not hooked up to power? ANSWER : (1) Assure the Brush Control on the hood is NOT set to the OFF position.
.(2) Remove the brush assembly by pulling/unlatching it from base on each side.
.(3) Does one of the brushes have the drive pin present? It should be about ¼ inch square, and two inches long. It attaches the brushes to the drive mechanism.
.(4) Remove and clean the intake filter. One the base of the cleaner, behind the brushes, squeeze the two red abs together and pull the panel down to access the screen. Clean the hair/debris off the screen and reassemble.

Brushes only work when Dust Bin is removed!!
I have cleaned & cleaned this thing! It runs for about 2 mins & stops, says “Clean Brushes”! and now it’s very noticeable it’s not picking up well… but is picking up a bit. I take the dust bin out, and the brushes spin…. and it has much more power…. and is very clear it is working! But it’s useless without the dust bin! LOL It’s only 9 months old…. called customer service, but it was the one time it worked just fine! Of course, I thought I’

If the brushes work , without the bin, the problem , the problem could be caused , due the failure at the bin lock mechanism. There is a sensor that checks if the BIN is connected properly or not. This problem is best resolved by getting the same replaced .

Hello can you help me please?
I have a Kirby G4 vacuum cleaner, It did work ok until it started to give off burning smell and lots of sparks from the brushes. I have changed these brushes, the motor still rotates but it still gives off sparks and burning smell. Do i have to change the motor as well?

ANSWER : Some debris, even sand or dirt, probably got into the motor, causing damage to the armature. If this is the case, you will need to replace the motor. The burning smell from the motor is generally a sure sign of a bad motor.

Dyson 17 Brush Motor not working. I was an idiot
ANSWER : I am so sick and tird of this happening to me- it seems like the sammlest things cause my brusj motor to stop. It has happend 4 times, 3 of which were covered under warrenty and cost $80 in shipping to have fixed everytime!!! I am now out of warrenty and refuse to pay that kind of money for a machine that was alreaydy over priced. So I would love to know if you found an answer to your question…

My Roomba only works correctly when I leave out the rubbery type brush (not the fiber filled brush)…… when I leave the rubber one in, it doesn’t pick up & then finally stops & says REMOVED BRUSHES….. I have cleaned every nook & cranny of this thing… inside & out. I finally found that if this one brush is left off…. it works great & has for 2 weeks??? What could be the problem?

.First let’s try one more time to clear out anything that might be caught inside. For this disassemble the green brush cage unit, partially, from the blue box. This would expose the cover of the gear box. On the left side, with the white nylon holes in which the square ends of the brushes plug. Remove the cover of the gear box with a tiny Philips screw driver might be there are 6 screws. Inside you would see two Golden Retrievers. Once, cleaned meticulously, the Roomba will be back. If this does not resolve the issue then probably needs this part
